In-Line Metal Cleaning for Cold Heading Operations

Cold heading is one of the most competitively cost driven metal forming industries. Large volumes of parts are produced against paper-thin margins, causing cold headers to re-evaluate their methods of processing parts constantly, always looking for cheaper and faster alternatives.


The parts cleaning system is one of the commonly evaluated areas of production. This system is charged with removing the large amounts of soil residue left over from the forming process. Companies are on the look out for the most efficient way to remove this residue and dry the part.


The most effective cleaning method for cold heading operations is to use a hermetically sealed solvent cleaning system. This system will remove all oils and chips from even the tightest deep threads, then will dry the part completely in a single batch cycle. This style system must be done in large batches though in order to contain the solvent vapors within the system.


For those manufacturers looking to clean their product in single piece or continuous flow as part of a multi operation manufacturing line, there are alternatives. Three of the common cleaning processes are cylinder loaded baskets for agitated dip tanks, rotary baskets, and baskets on a standard belt conveyor.

Hand-Loaded Agitation Tanks


With this system, a basket of parts are cylinder push loaded from an indexing conveyor onto a grated shelf. The shelf lowers in a steel tank. A pump or ultrasonic transducer agitates the tank, and the action of the chemistry’s surfactant combined with the multiple mechanical actions of the pump/ultrasonic waves or the lifting and lowering into the solution breaks the surface tension of the soil on the parts.


There are few benefits and several disadvantages to this system. The dual mechanical action may be effective in removing soil. However, the parts have to be raised through the tank to be removed from the system, which exposes them to the contamination that was just removed.


Water does not break the surface tension of the soil as well as a solvent does so cleaning is not as effective. Part layering in the basket shields the middle layers of parts from the beneficial mechanical cleaning action. In addition, the parts exit the machine wet instead of dry.


Rotating Basket System


This system is similar to the agitated dip tank in function, but with an additional mechanical action of turning the basket over. Rotating systems are relatively simple operations. They send fluid from different tanks to a single process area and then dry the parts in the same area. They can be large systems, using a series of multiple dip tanks and complex material handling designs that transfer the parts.


Benefits of this system are more numerous than the agitated dip tank. The multiple mechanical actions (spinning, pump spray, and ultrasonic) in conjunction with an aggressive chemical surfactant package remove the soil. When a sophisticated, automated material-handling system is included in the design production rates are increased. The automation also decreases labor time for the operators. The addition of a drying stage obviously creates drier parts than the agitated dip tanks.


There are negatives with the rotating basket system. The transfer system used to transport the baskets is sensitive to wear. All the parts in the system rely upon each other, meaning weakness or variation in one component will generate problems for the rest and impede the cleaning process. In addition, the parts travel out of the baths in a manner similar to the agitated dip tanks, opening up the possibility of re-contamination.


Baskets on Standard Belt Conveyor


This process employs a standard multiple stage belt washer. Parts are loaded into baskets, and transferred to the washer via hand, gravity roller, powered roller, or a pick and place gantry. The pump sprays the part in a 360-degree fashion. The major advantage of this method is that the parts are not brought up through a soil layer, eliminating the threat of recontamination.


However, parts are still placed in baskets on top of each other. The inside of the stack is not guaranteed a consistent impingement of fluid spray.


Examining these options demonstrates the limited capabilities of a washer. It must automatically and continuously transfer parts to, in, and from the washer. It needs multiple mechanical action and cleaner to lift soil. The operation must not drag parts back through the soil. Every part must be exposed to the cleaning, and they must be dry when complete. Also, the inventory of dirty parts must be limited. The longer they sit, the harder they are to clean.

Rotary Auger Drum


The Rotary Auger Drum System can achieve each of these goals better than the three previous systems. This style forgoes the basket, and provides a continuous flow of parts through each stage. An auger style fin rotates with the drum to drive parts one at a time through the various cleaning stages.


The main advantage of this system is the ability to clean parts at the speed they are introduced to the system, limiting dirty inventory. The parts are not re-contaminated at any point in the system. There is less labor involved, because the system has little or no operator interface. The footprint of the machine is small as well, since it only needs to wash one small collection of parts at a time. The entire part is exposed continuously and consistently to the cleaning process, unlike in basket systems, and then is able to dry once clean.


Through the use of “in-process” fluid treatment, the amount of soil in the washer can be controlled via in line particulate filtration and oil removal devices. This is a necessary addition to the machine or else it will become saturated and inefficient.


The best way to control the wash process is by continuously washing a few parts at once, using multiple actions and clean water. The rotary auger drum is the best option for this, and will help a company maintain their high output and quality.

I Had No Idea This Carpet Color Would Show Soil so Badly

It was supposed to have been Scotchgarded at the mill.  But, within a few months, the high traffic areas look terrible.

Obviously, the reason books, magazines, newspapers and such are printed on white paper is that black print upon it is easy to read, due the color contrast.  The same principle applies to parking lot grease and soot tracked indoors on light-colored carpeting.  On white carpeting, black grease becomes apparent.  To understand both the topic problem and the solution in depth, let’s begin with the soiling process. 

(Note: The above example introduces a danger: People with carpet of medium color tones often fail to clean their carpeting as frequently as they should, because the degree of soiling is not apparent for lack of color contrast.  Keep in mind that all carpeting gets dirty, regardless of color.)

The soiling process:

Soils that first adhere to carpet yarn-including carpet with a protective treatment-is oily or oil based.  Some are airborne, coming from cooking vapors and vehicle exhaust pollution.  Others are brought indoors on shoe leather-picked up from parking lots, sidewalks, and the garage floor.

At first, the amount of oily soil that sticks to carpet is minuscule, invisible to the naked eye.  But, it is enough to serve as a bonding agent for additional quantities that collect still more soil. Thus, the increasing quantity becomes progressively darker and more visible.  Of course, soils accumulate faster in traffic lanes and shoe pivot areas, such as at corners in hallways and before sofas and chairs.  And, obviously, the more people in the household, the more shoes and the more rapid the soiling rate.  Further, the tacky consistency of oily soils collects other soil types as well-especially dust which contains a wide variety of contaminants (organic, inorganic and biological) including huge quantities of abrasive grit. 

While the progressive accumulation of tacky, oily soils will cause carpet pile packing-if it isn’t cleaned away-the grit content threatens additional damage. You see, grit is a microscopic rock with many sharp, jagged cutting edges.  Therefore, walking upon soiled carpeting becomes tantamount to walking on sandpaper.  Abrasive grit under body weight or shoe leather grinds gouges and scratches the yarn’s polished finish, which, in time, will cause permanent shading, a grayish color-cast in pathways that cleaning cannot remove.

Soil Retardants (Scotchgard): 

Soil retardants help to keep carpet cleaner two ways: 1) Liquid spills bead on the carpet surface, making them easier to clean up, and 2) dry soils cannot adhere to so easily.  This is not to say that soils cannot adhere to it.  Soil retardants slow down the soiling process.  In other words, they are an aid, not a solution. 

Since soil retardants, being topically applied, coating the yarn, they are subject to wear from soil and foot traffic abrasion as is the yarn itself.  For this reason, cleaning your carpeting as soon as soil becomes visible will prolong both the beauty of your carpeting and the efficiency of the protective treatment.  You’d be wise to use the hot water extraction (steam cleaning) method.  Cleaning methods that employ brushes and do not rinse cleaning agent from carpeting are not recommended.  Cleaning agent left in carpeting attributes to rapid re-soiling.

From the date carpeting is installed, when should a soil retardant be reapply? 

From home to home, there are too many variables to say.  Still, you should know that hot water extraction cleaning does not remove factory-applied soil retardants.  However, the longer you delay cleaning, the more abrasive wear to both the soil retardant coating and to carpet yarn. Therefore, timely, proper cleaning is important.  Still, since high traffic areas get the most wear, reapplication of the treatment in these areas will be required sooner than others.  In most homes, the treatment should probably be reapplied to high traffic areas after one or two years.

Humidifier or Dehumidifier-Which is Right for You?

The humidity level within our homes is very important to our health, too much or too little humidity can cause everything from condensation and mold to dry skin and respiratory issues. Our homes and our bodies depend on the right humidity levels to stay strong and healthy.

Humidity is described as the water vapor levels that are in the air that we breathe. When the air warms up, the vapor levels drop. As the air becomes heavy with rain, the levels begin to rise. Either of these extremes causes us to become uncomfortable and more susceptible to illnesses.

In the winter, the humidity levels tend to be low due to continued use of furnaces and other heating devices. When this happens, we are left with dry skin, lips and eyes, which are uncomfortable, but can be dealt with. However, for some people, especially the very young, very old or those already compromised by sickness, the dryer air can leave them more susceptible to respiratory issues such as bronchitis and asthma.

The use of a home humidifier will bring the air moisture levels to where they need to be. There are several types of humidifiers to choose. A popular type of devise works by warming up water from a reservoir tank, the evaporated water is then dispersed through the home with the use of a fan system. Another system utilizes a continuous mist or steam that is dispersed through the whole house, putting the needed moisture into the air.

A dehumidifier addresses the opposite problem. When the air that we breathe becomes saturated with water, we become uncomfortable, the air is sticky and it is harder to breath. The most common way to deal with this problem is with the use of an air conditioner, which literally sucks the water from the air. This effectively lowers the moisture levels and makes us more comfortable.

If an air conditioner is not an option, the next most common way to control high humidity levels is with the use of a bathroom or kitchen exhaust fan; these are the two places where high humidity levels are frequently found. The exhaust fan pulls the high moisture air out of the room, resulting in a more normal air/water level.

Another way to dehumidify the air in a house is with a dehumidifier. The use of a dehumidifier becomes important in areas of the house that never seem to dry out, such as the basement; or if someone in the home has allergies to mold. Most molds are very common and are not anything to worry about, except in the case of an allergy sufferer. In this case, a dehumidifier should be used in the bedrooms of the person with allergies as well as in or around the high humidity areas of the home.

Humidifiers and dehumidifiers can be found in a size that is right for every house, in fact for every room of the house. They are sold in a variety of stores from home improvement stores to discount chains, from drugstores to online vendors. Waxing your car is fast becoming a ritual of the past.

Today there are a number of new products on the market designed to eliminate the use of wax. Some work better than others and they have various short falls.

Some are not waterproof others turn dull after they become wet, most only last a few days while some more agressive treatments boast as much as a 5 year life span. Some are polish or wax based, while others use plastic as in PTFE treatments.
These processes are designed to put a shine on the surface of the paint. They are not designed to preserve the paints natural or original finish.

Wax does not make the paint shine, it is the wax itself that is shining and in time it will build up yellow dull and require removing.
Clear coats and PTFE treatments work the same way, they rest on the surface of the paint.
Polish is abrasive and offers a quick shine but no longevity or benefit to the paint.
Of course detailers will swear by wax and clear coats, that is how they make their money.
The very nature of wax makes it a troublesome and wastefull product to use. 90% or more ends up on the towel in the form of wax dust, and it shows no love for black vehicles.
It takes hours using wax to get a black or dark colored car looking good.
Thats why old school detailers recommend wax. It’s not a job most of us have time, tools or necessary skill to do.

Wax companies recognize this and have developed synthetic wax among other things.
Car manufactorers have also understood the desire for a long lasting shine and have improved their paint formulas to make them harder and more reflective.

These new harder highly reflective acrylic paints do not do well with traditional wax. The wax will actually cover and replace the factory finish / shine, with a aftermarket shine that can have swirls dull spots and uneven areas in it.
Paint needs protection from the elements, sun, salt and oxidation.
That is the idea behind wax, but what wax and the others fail to do is to PRESERVE the original shine of the paint.
So far we have focused on the surface because caveman technology does not see beyond that.
